Expansion Vessels: The Safety Device Most Services Skip

I wanted to talk about expansion vessels today, because they’re one of the most overlooked safety devices on a central heating system — and yet that’s exactly what they are: a safety device.

What an expansion vessel actually replaced

Many years ago, central heating systems used what was called a cold feed and expansion tank, most commonly installed in the loft. You may have spotted it up there — properties without a loft usually had one at high level instead, often tucked in a cupboard.

This tank fed water into the system when it was first filled, with a ball valve stopping the supply once full. If you’ve ever removed a radiator for decorating and refitted it, the water that refilled it as you vented it came from that tank, wherever it was located.

If you’ve seen this tank, you’ll likely have also noticed a pipe rising above it with a 180-degree bend, feeding back down into the tank — this is the expansion pipe. As water in the system heats up, it expands and needs somewhere to go, so it rises up this pipe.

When expansion vessels took over

Around 1985-86, UK water regulations changed, making it possible to install an expansion vessel instead of the traditional feed and expansion tank.

I remember installing my very first one, on a wall-mounted Potterton Netaheat boiler. At the time, I also had to fit a high-limit overheat thermostat kit, which protected the boiler from overheating by keeping the pump running until the boiler’s internal temperature had dropped, rather than switching off the moment the set temperature was reached.

In those early days, installing an expansion vessel also meant fitting a separate pressure gauge and a pressure relief valve with a discharge pipe routed through the wall to the outside — everything was far more basic than today.

This new setup became known as a closed system, as opposed to the traditional open (vented) system. Closed systems had already been common in Europe for some time — as is often the case, UK water regulations simply took a while to catch up.

Closed systems were also more economical to run, since an open system loses heat up the expansion pipe, while a closed system retains that heat within the system — though at the time, this mattered far less to people than it does today.

So what actually is an expansion vessel?

Think of it like a balloon inside a metal container. The balloon is set to a pressure calculated from the size of the central heating system. As water heats and expands, it pushes into the vessel; if it expands beyond what the vessel can absorb, the pressure relief valve discharges the excess to keep the system safe.

Most modern boilers now have all of this built in as standard — the expansion vessel, the gauge, the relief valve, and pump overrun — rather than as separate components.

Expansion vessels aren’t limited to central heating systems either — they’re also used in unvented hot water cylinders, which are increasingly common today.

Why this is genuinely a safety device

When expansion vessels leave the factory — whether standalone or built into an appliance — they’re already pressurised, with the internal balloon pumped to a specific level. Once installed, that pressure needs to be set correctly for the size of the system, following the manufacturer’s instructions.

Get it wrong in either direction — too low or too high — and the system will end up discharging through the pressure relief valve as a result.

This is precisely why it’s a safety feature that needs proper maintenance. Most boiler service instructions specifically list checking and resetting the expansion vessel pressure as part of the job.

Why it gets skipped so often

In my experience, this step got missed constantly — because checking it properly means isolating and draining the boiler, which takes more time than most rushed services allow for. It became one of those classic “out of sight, out of mind” jobs.

Whenever I serviced a boiler, I’d do the quick, simple checks first, then isolate the power, isolate the flow and return valves under the boiler, and drain it through a thin hose into a bucket. Once fully drained with no pressure showing on the gauge, I’d connect a pump, check the pressure, and adjust as needed. Typically, the first year after installation, pressure was still fine — by the second year, it usually needed topping up.

The customer who thought I was stealing his boiler

I remember servicing one particular customer’s boiler, quietly draining it into my bucket as usual, when he suddenly shouted, “Stop! What are you doing?!” — clearly assuming I was about to remove his boiler entirely. I won’t lie, the shout made me jump.

I explained exactly what I was doing and why the expansion vessel needed checking. He told me that in the seven years since his boiler had been installed, the previous engineer had never once touched the expansion vessel during a service. He still had the original installation manual in a box beside the boiler — I found the exact page detailing how to check it and showed him.

Once I’d finished the full service, I asked, half-testing him, “Will I see you next year?” — you learn to read people a bit after doing this job as long as I have.

His answer: “Oh yes — what you did today impressed me very much. For the same price, you serviced my boiler properly, and actually spent time doing it. The other guy was in and out in 10-15 minutes.” He booked me in on the spot, and stayed a customer of mine for the next ten years, right up until I retired.

What happens if it’s never checked

Left unchecked, an expansion vessel will gradually lose pressure until it eventually deflates completely and fills with water. At that point, whether it can be successfully re-pressurised is genuinely hit or miss — it depends on how long it’s been left in that state. My approach was always to try re-inflating it first before jumping straight to a replacement.

When working on people’s boilers, I’d always ask if they knew whether the expansion vessel had ever been checked — most had no idea what it even was. One question I found telling: “Do you ever need to top up the water pressure?” If the answer was “sometimes,” I already knew the expansion vessel needed attention.

My honest view

If you’re going to do the job, do it properly — or not at all. Over my career, I saw plenty of so-called boiler engineers claiming to service a boiler in 10 minutes. That simply isn’t possible if it’s being done correctly. I’ve always believed in the safety side of this trade — if a safety device isn’t functioning properly, things can and do go wrong.
